Manufacturing Readiness Checklist — WeLift Gate Controller
Current disposition: NOT READY FOR FABRICATION OR ASSEMBLY RELEASE. Live schematic: 78 components / 58 nets. Live PCB: 160 × 100 mm, 2 copper layers, all 78 components on top. No routing or manufacturing export has been completed.
Schematic/electrical
  • Functional schematic completed: universal AC/DC input, 5 V and 3.3 V rails, ESP32-S3, two dry-contact relays, two isolated inputs, USB, switched cellular interface.
  • U3 GPIO mapping and J7 project-defined pinout documented.
  • Hardware relay pull-downs provide default-off bias.
  • BLOCKER — D1 TVS replacement: SMBJ33CA-13-F has 33 V standoff and is too close to approximately 37.3 V high-line 24 VAC peak. Replace with a qualified 40–43 V standoff, bidirectional, ≥600 W TVS and recheck clamp voltage, package, sourcing and surge energy.
  • BLOCKER — cellular connector verification: J7 library entry is named BM10B-GHS-TBT(LF)(SN) but exposes 12 terminals while the intended interface is described as 10-position. Verify physical footprint, pin-1 orientation, numbering, mating housing/crimp, current sharing on pins 1–4 and treatment of pins 11–12 before layout/modem fabrication.
  • BLOCKER — relay-contact surge/rating requirements: obtain certified gate-operator command-input open-circuit voltage, wetting/inrush/steady current, polarity, cable length and surge target. Do not add a clamp that compromises true dry-contact behavior without this data.
  • BLOCKER — fuse/inrush validation: F1 is 0451002.MRL, 2 A fast. Validate C1+C2 = 9400 µF inrush at 12/24 VAC and DC, hot/cold, and 3.26 A peak load. Qualify time-delay 2.5 A only if source, connector and copper are acceptable.
Mechanical/environmental
  • BLOCKER — mounting holes: no completed mounting-hole mechanical specification. Define count (specification expects four), coordinates/datums, drill/finished diameter, plating, keepout, hardware, torque, standoff height and enclosure drawing.
  • Select IP65/IP67 enclosure, cable glands, external antennas, vent/condensation strategy and service access.
  • Define conformal-coating material, masking, cleanliness and creepage/clearance rules.
  • Verify all field connectors at board edges and establish installation labeling and polarity/volt-free warnings.
PCB/layout
  • BLOCKER — unresolved stackup persistence fault: intended preference is 4 layers for RF/EMC/grounding, but the live layout currently persists as 2 layers. Resolve the tool/project persistence issue and re-read stackup before routing.
  • BLOCKER — routing congestion: live layout analysis reports an UNROUTABLE crowded region near (77 mm, 35–39 mm), involving J7, U3, U4, C20 and C21. Spread/restructure this cellular cluster while preserving decoupling and RF constraints.
  • BLOCKER — pad-width/preflight warnings: resolve reported pad-width/design-rule preflight warnings and verify every footprint against manufacturer land patterns, especially J7, U4, U1, BR1, relays and radial C1/C2.
  • Confirm ESP32 U.FL cable route, antenna connector strain relief, RF clearance and separation from buck/relay/field wiring.
  • Complete power copper sizing, thermal paths, return paths, isolation spacing and field-terminal creepage review.
  • Add/verify test points for VRECT, 5V, 3V3, CELL_5V_SW, ISO_5V/ISO_GND, reset/boot, relay commands and isolated input outputs.
Routing and DFM
  • BLOCKER — no routing: DRC currently reports extensive airwires (review showed at least 100, with 243 total open/error/warning items in the requested result set). No claim of routed completion is permitted.
  • Route power/ground and sensitive switching loops first; then USB 90 Ω differential pair, modem UART/control, relay and isolated I/O.
  • Re-run full ERC, DRC, airwire, floating/overlapping copper, body overlap, pad access, return path and manufacturing checks after every major layout change.
  • Add copper pours/thermal relief only after stackup and current rules are final.
Firmware/test/compliance
  • Fail-safe Arduino/PlatformIO starter and bring-up plan created.
  • Production firmware security: provisioning, authenticated encrypted transport, replay prevention, watchdog, signed OTA, secure boot/flash encryption and event logs.
  • Select LTE-M/NB-IoT modem/carrier and antenna; verify exact power sequence, AT commands, certifications and co-location conditions.
  • Complete relay reset/brownout/no-network tests, optocoupler tests, cellular 2 A pulse tests and fuse inrush qualification.
  • Complete environmental/IP, ESD/EFT/surge, emissions/immunity, RF exposure and final FCC/CE evidence.
Release outputs
  • BLOCKER — no manufacturing exports yet: no Gerbers/ODB++/IPC-2581, drill, netlist, BOM, pick-and-place, assembly drawings, STEP, test specification or fabrication notes have been released.
  • Freeze BOM with lifecycle/availability, approved alternates and exact MPNs.
  • Generate exports only after all blockers close and final DRC/ERC pass; perform independent CAM/BOM/PnP review.
  • Archive release revision, source commit, firmware hash, test results and signed manufacturing approval.
Release gate
Fabrication release requires every BLOCKER above closed with objective evidence. A completed schematic alone is not manufacturing readiness.
