BLDC Driver Design Inquiry

Your requested design is a sensorless FOC BLDC motor driver with:
  • DC power input up to ~60 V
  • High-current 3-phase BLDC output: U / V / W
  • Sensorless operation, no Hall sensors
  • FOC control
  • XH2.54 3-pin connector for RPM potentiometer
  • Status LEDs
  • “A lot of amps” power capability
I’m currently blocked because this account has no available ACUs, so I can’t execute design changes or use AI project tools right now.
Before building this, the main missing requirement is the actual current target. “A lot of amps” materially changes the MOSFETs, gate driver, PCB copper, connectors, current sensing, thermal design, and protection. For a 60 V BLDC FOC driver, I’d need at least:
  1. Continuous motor current target, e.g. 20 A / 40 A / 80 A+
  2. Peak current target and duration
  3. Input source: battery? bench supply? nominal voltage range?
  4. Motor type / KV / approximate power
  5. Cooling expectation: passive PCB copper, heatsink, fan, or external MOSFET module?
  6. Preferred control MCU/platform, or I can choose one
A reasonable default architecture would be: 60 V DC input → fuse/TVS/reverse protection → bulk capacitors → 3-phase MOSFET bridge → 3-phase gate driver → MCU running sensorless FOC → phase/current/voltage sensing → RPM potentiometer input → status LEDs.
Once ACUs are available, I can start by creating the schematic with the correct power stage, MCU, gate driver, current sensing, connectors, protection, and LEDs.
