Hardware Prototype Timeline

flux

The enclosure revision failed as a verification artifact, not necessarily because the overall v2c enclosure concept is wrong. The generated views were not reliable enough to prove that the selected parts, cables, and service motions physically fit, so I did not use them to authorize PCB changes.
What is resolved
The UI architecture is now clear:
  • The OLED and pushable encoder will share J9’s 3V3, GND, I2C_SDA, and I2C_SCL.
  • A smart I²C encoder avoids adding raw encoder A/B/push connections to the PCB.
  • The approved visual direction remains the screw-joined translucent enclosure with exposed controls, a guarded tube hatch, and a removable rear panel.
What remains unresolved
  1. OLED mounting
    • The candidate OLED PCB is about 29.2 × 26.7 mm.
    • The existing 36 × 24 mm opening is too large to retain it directly.
    • It therefore needs a carrier or bezel with verified screw locations, display alignment, panel thickness, and cable clearance.
    • That bezel would be visible, so it must be shown accurately before changing the detailed enclosure.
  2. Encoder mounting
    • The encoder electronics are suitable in principle, but the complete mechanical stack is not qualified.
    • We need to verify the threaded bushing, washers and nut, panel opening, 3 mm panel thickness, remaining shaft length, knob engagement, and push-button travel.
    • Without this, the knob might rub the panel, sit too far out, or lose its push function.
  3. Rear power inlet
    • A specific threaded panel-mount DC jack still needs to be fixed.
    • Its cutout, anti-rotation feature, nut clearance, solder-terminal depth, plug overmold, cable bend radius, and disconnect arrangement must fit the removable rear panel.
    • Rear-panel removal must not pull directly on solder joints or require cutting wires.
  4. Heater and thermal wiring
    • The heater block and tube holder are custom mechanical assemblies, not components already represented on the PCB.
    • The exact heater cartridge, block dimensions, thermal cutoff mounting, NTC packaging, thermocouple junction, strain relief, and thermal isolation still need qualification.
    • The proposed fine thermocouple wire is not directly compatible with the existing JST-XH contact range, which expects substantially larger conductors. A mechanically sound transition is required.
  5. Cable and service sweeps
    • We have not yet demonstrated that all plugs can be inserted and removed.
    • Cable bends must avoid the PCB, supports, hatch, optical chamber, and hot surfaces.
    • The rear panel must be removable with sufficient service slack.
    • The PCB/base assembly must remain removable without trapping the UI, power, heater, or sensor harnesses.
Why PCB routing is still on hold
The connector positions determine where the harnesses enter the enclosure and how much bend space they require. If one of those connectors needs to move after routing cleanup, the newly routed copper may need to be discarded.
Once those positions are mechanically frozen, I can make a surgical cleanup around U5, R9, R10, and D4 while preserving unrelated copper. That work will particularly address the wide HEATER_LOW_SIDE trace passing R10 with only about 0.36 mm local copper separation. It technically passes the present clearance rule, but it is poor margin in a noisy switching area.
So the current status is: the electrical UI strategy is selected, but the exact mounting and harness geometry are not yet proven. The PCB has deliberately been left unchanged until that proof is available.
what's the next step?

flux

The next step is to finish the mechanical harness package before touching PCB routing:
  1. Select exact OLED mounting hardware/bezel, encoder mounting stack, and panel-mount DC jack.
  2. Define the heater block, cartridge heater, thermal cutoff, NTC, thermocouple transition, connectors, and strain relief.
  3. Update the approved v2c enclosure with those exact geometries.
  4. Verify plug insertion, cable bends, rear-panel withdrawal, and base removal.
  5. Freeze connector positions.
  6. Then clean only the U5/R9/R10/D4 switching area and rerun DRC/airwire checks.
The immediate actionable item is exact part selection and dimensioned mechanical modeling for the UI, power inlet, and heater assembly.

Placement Checkpoint
Correction pass — 18 September 2026, 14:21 UTC
This section supersedes the older placement coordinates and review results below. U5 is now the live TC4420EPA with named, electrically bound pads. This pass changed placement only: no schematic changes, trace routing, explicit via creation/deletion, component replacement, board resizing, or clearance-rule relaxation.
Scope status

Table

Required itemStatusResult / remaining blocker
1. Place replacement U5 and orient IN/OUTCompletedU5 at (27.6,24.4), 0°. IN is on its lower row toward U4; OUT pair is on upper row toward R9/Q1.
2. Local C13 placementCompleted placement; zero-warning signoff failedC13 immediately below the VDD/GND pin row, power pad left and ground pad right. Each intended supply/return leg is approximately 3.43 mm center-to-center. DIP VDD/GND separation is 7.62 mm. Decoupling warning remains; do not treat placement as a proven low-inductance routed loop.
3. Keep C12 beside U4CompletedC12 moved below U4, with P1 toward VCC and P2 toward the ground side. No C12 placement warning.
4. R9 beside Q1 gateCompletedR9 on Q1's left, P2 faces gate; approximately 3.59 mm pad-center distance to Q1.G. OUT→R9.P1→R9.P2→Q1.G path preserved.
5. D2 at protected junctionCompleted placementD2 directly left of D1. Cathode points right toward D1's cathode; approximately 1.38 mm copper-edge gap at their aligned junction. Anode points left toward open GND-return space above F1. Broad return to input ground/plane remains a routing requirement, not existing routed copper. C1 and PS1 unchanged.
6. C2/C3/C4/C13 warning remediationFailed to clear warnings; targeted placement improvements completedFour warnings persist. C2 is against PS1's lower footprint clearance limit. C3/C4 sit immediately outside Pico's left footprint boundary near 3V3_OUT, with exposed ground pads for dedicated local vias later. No under-module or bottom-side placement used. Further blind movement stopped after the pass did not reduce warning count.
7. Inspect 28 existing vias and remove only proven artifactsCompletedAll 28 initial vias were GND-fill children on a regular 15 mm stitching lattice, not manual route remnants. Redundant-trace check reports zero. None explicitly deleted. Fill regeneration after D2 movement automatically omits Via-2-6 at (−20,40), leaving 27 generated stitching vias.
Placement/collision/board/keepout validationCompletedNo component overlaps, out-of-bounds, keepout, pad-access, edge-placement, copper-overlap, missing-footprint, invalid-layer, redundant-trace, floating-copper, under-connected-via, dangling-trace or stackup findings in the focused read-only check at 14:19:58 UTC.
U5 physical routing endpointsCompletedVerified named PCB pads against live net memberships and routing state; details below.
Connector-access reviewCompleted 2D review; physical mating signoff failed/unverifiedConnector placements unchanged. J1 left and J2 top edge rules remain satisfied; no newly obstructed footprint access. JST mating/plug/finger/harness envelopes are not established by this 2D review.
Trace routingUnattempted by instructionZero routeSegment nodes. Existing GND fill remains. All 82 parts remain Top.
Exact final coordinates of every moved component
Coordinates are component origins, mm from board center; rotation is absolute CCW. These values were read back from live element rules after mutation.

Pin-level evidence and routing handoff
  • 5V_LOGIC: U5 VDD pads at (23.79,20.59) and (23.79,28.21). Routing state explicitly lists VDD::1 and VDD::8 endpoints.
  • GND: U5 named GND pads at (31.41,20.59) and (31.41,28.21). Both physical pad IDs exactly match the two U5 terminals returned on GND. Their absence from an airwire list is not a missing endpoint: the existing GND fill accounts for connectivity.
  • HEATER_ENABLE_GATED: IN at (26.33,20.59); routing state explicitly lists U5.IN↔U4.Y.
  • HEATER_GATE_DRIVE: OUT pads at (26.33,28.21) and (28.87,28.21); routing state lists OUT::7↔OUT::6 and OUT::6↔R9.P1.
  • C13: P1 (26.65,18.7), P2 (28.55,18.7). Preserve both VDD and both GND connections in routing; keep input trace out of the driver supply-return loop. The local DIP row geometry still requires careful broad supply/return copper and local ground connections.
  • C2: P1 (−8.24,15.75), P2 (−10.14,15.75), facing PS1 Vout (−7.92,19) and GND (−10.46,19). Module body/footprint, not the capacitor value, limits closer top-side placement. C1 was not displaced.
  • C3/C4: Power pads approximately (−32.2,−36.45) and (−30.2,−36.445), adjacent to Pico 3V3_OUT (−27.69,−36.446). GND pads approximately (−32.2,−38.35) and (−30.2,−37.995) have open space outward/below for short plane vias. Those dedicated vias were not added in this no-routing pass. The nearest Pico GND terminal is farther down the module edge; existing lattice stitches do not substitute for deliberate local returns.
  • D2: K (−20.64,41), A (−25.36,41); live nets confirm K=12V_PROTECTED and A=GND. D1.K center is (−14.885,41). Reserve broad GND copper left of D2/above F1 and connect to the input return without sharing the sensitive sensor-return path.
Remaining warnings, errors and access limitations
The complete Placement Checks + Design Rule Checks sweep at 14:20:39–14:20:57 UTC returned 118 findings: 114 airwire errors and four Decoupling Loop Area warnings (C2, C3, C4, C13). There were no other findings in these two categories. Airwires are expected because routing is prohibited, but they remain manufacturing-blocking errors. No warning was suppressed or reclassified as a false positive. The checker did not expose numeric loop areas in the read-only result; C13's mutation feedback specified a target ≤8 mm².
Manual access review of the full live board image and connector footprint/model rules found no newly occupied connector or Pico footprint area. USB remains directed toward the bottom board edge; BOOTSEL/module access and debug approach are not covered by moved parts. The existing unresolved cautions still apply: JST vertical-versus-lateral mating must be validated from the correct manufacturer drawings, cable shell/finger clearance is not certified, and J8 versus lower-right screw/washer/harness envelopes needs actual hardware geometry. No claim of universal outward lateral mating is made. Dense/overlapping silkscreen labels remain visible and final silk cleanup is outside this correction pass.
Next safe action: review the four remaining supply/ground-loop associations and proposed local plane-via/broad-copper implementation before routing approval; separately qualify mating-plug and fastener envelopes. Do not move PS1/Pico or place capacitors under them merely to silence the checker. The placement correction batch has been executed, but the overall design is not signed off for routing or fabrication.

Four symmetric M3 non-plated mounting holesCompletedHole1–Hole4 at (−44,+44), (+44,+44), (−44,−44), (+44,−44) mm. All four read back as padHoleType HOLE, holeSize 3.4 mm; library hardware envelope approximately 6.95 mm square.
Standard-density manufacturing constraintsCompletedStandard Density Profile v2 remains applied; 0.20 mm trace minimum and copper minimum unchanged, 0.25 mm default trace/copper clearance.
Four-layer stackup and layer intentCompletedStandard 4 Layer v1 lineage remains applied. Same physical stack, with Mid-Layer 1 designated Ground Plane and Mid-Layer 2 Power Plane; Top/Bottom Signal. Effective name custom-standard-4-layer. Copper 35 µm/layer. This is layer intent, not completed power-plane geometry.
Functional-group placement, all parts TopCompleted82 components = 78 original plus four holes; 52 nets. Approximately 37% component-area occupancy.
Placement collision and board-bound checksCompletedExplicit read-only check at 2026-09-18T13:49:36.764Z returned no findings for body overlap, copper overlap, outside-board, keepout, edge placement, missing footprints, invalid layer, stackup validation, and pad-access clearance. Last placement mutation independently reported zero overlap/keepout/out-of-bounds.
Power-net preferred widthsCompletedRead-back: 12V_RAW, 12V_FUSED, 12V_PROTECTED, HEATER_12V_AFTER_CUTOFF, HEATER_LOW_SIDE = 2 mm; 5V_LOGIC/PICO_VSYS = 0.5 mm; 3V3 = 0.35 mm. Manufacturing minimums remain available for neckdowns. GND default unchanged; heater return must receive deliberate wide copper during routing.
Zero-warning bypass-placement signoffFailedFour Decoupling Loop Area warnings remain: C2, C3, C4, C13. C7/C8 warnings were resolved. Remaining warnings are not errors and require pin-level review before routing. C3/C4 were repositioned and reoriented without clearing the checker; stopped further iterative movement.
Outward physical mating for every connectorFailed / unverifiedJ1 faces left; J2 faces top by footprint edge rules. JST B-series headers were retained at the perimeter, but likely have top-entry mating; planar rotation cannot turn vertical mating into lateral mating. Datasheet queries returned top-entry text but no validated supporting claims, so this is explicitly unverified rather than a certified mechanical result. Do not claim every connector mates laterally outward.
USB / BOOTSEL / debug accessCompleted for 2D placement; physical clearance unverifiedPico U1 is rotated 180° at (−18,−22.48), USB toward bottom; no component overlays its footprint. J10 debug and J9 expansion at bottom edge, reset switch to the left. Actual USB plug shell, finger access, and harness envelopes still need 3D/bench review.
RoutingUnattempted by instructionNo routing tool or trace creation used. Current layout has zero routeSegment nodes, one pre-existing GND fill and 28 generated GND-fill stitching vias. Generated via counts change as placement changes; do not describe this as a copper-free board.
Detailed power-plane geometry, final silkscreen cleanup, fabrication/exportUnattemptedOutside this placement-only batch.

Remaining review and next safe changes
  • Warning: C2/PS1, C3–C4/Pico, and C13/TC4420 bypass-loop checks remain. Inspect which supply/ground pair the checker associates with each capacitor, verify U5 pad-to-terminal mapping (footprint labels are MH1–MH8), and propose a coordinated relocation if needed. Do not suppress the check or blindly keep moving capacitors. No schematic connectivity was altered in this batch.
  • Error, intentionally deferred: The final full DRC/placement read at 13:47:27–13:47:43 UTC reported 109 airwire findings and four bypass warnings. Airwires are expected at this unrouted checkpoint, but make fabrication invalid.
  • Warning: Connector mating-axis research remains unverified. J8 also carries an apparently unrelated Phoenix Contact datasheet URL in the existing library instance; use the correct JST source for further qualification. No replacement parts were introduced.
  • Info: Layer-type assignment does not allocate copper to a power net. Review the existing GND fill's connected layers and create intentional power regions only in the routing stage; avoid high-current heater return sharing sensitive thermocouple return paths.
  • Info: Hole envelopes do not replace selected screw/washer/standoff qualification. Check the lower-right mounting hardware against J8 and any harness bend envelope.
  • Info: The PCB editor-show request failed because the requester frontend session was unavailable; all CAD mutations and inspections nevertheless completed.
The board is ready for lead review of this placement draft, not an unconditional transition to routing or manufacturing.
