Confirmed the live design target is the eight-port, 155 × 85 mm board. I audited the board and fixed the placement constraints:
  • U12 ESP32, J1 USB-C, JPORT1–JPORT8, board outline, and stackup must remain unchanged.
  • The eight pogo connectors remain the approved two-row array.
  • Only the remaining bottom-side electronics may move.
  • No schematic, component, footprint, GPIO, net, or routing changes are allowed.
The placement optimization pass completed, but I could not retrieve or independently reconcile its final report. Therefore, its placement result is not yet accepted as verified.
Remaining work:
  • Confirm fixed components did not move.
  • Inspect the new power, 3.3 V, I²C, and eight port-protection clusters.
  • Run overlap, bounds, edge, pad-access, RF-keepout, and manufacturability checks.
  • Correct any placement violations.
  • Pause for approval of the finished placement before routing.

No components were moved in this session because tool access is unavailable.
The board remains in its current unrouted placement state. The next pass must preserve the board outline, U12, J1, and JPORT1–JPORT8, while compacting the remaining bottom-side parts into functional power, port-protection, I²C, and logic clusters. Placement then needs overlap, bounds, RF-keepout, and pad-access verification before routing.

CHANGES MADE
  • Added U13 = TCA9548APWR (Texas Instruments TCA9548A, TSSOP-24), powered from 3V3 and addressed at 0x70 with A2:A1:A0 = 000.
  • Added C49 = 100 nF local U13 decoupling and R36 = 10 kOhm reset pull-up. I2C_MUX_RESET_N is controlled by U12 GPIO10, allowing firmware to reset the mux and deselect every channel.
  • Reused R13/R14 = 4.7 kOhm as the only upstream pull-up pair on I2C_MUX_SDA / I2C_MUX_SCL.
  • Added downstream pull-ups R37-R52 = 4.7 kOhm, one SDA/SCL pair per isolated channel. The pull-ups are all to 3V3; they are not paralleled unless firmware intentionally enables multiple channels.
  • Rewired all eight connector signal groups through U13. A stuck-low bus on a deselected port no longer loads the upstream bus or another selected port.
  • Renamed SIG1-SIG8 to PORT1_SIG-PORT8_SIG and remapped every universal SIG to an ADC1-capable GPIO.
  • Corrected all eight genuine PR5L5015-5P-C-H connectors so the actual numbered contacts are 1=5V, 2=GND, 3=SIG, 4=SDA, 5=SCL. Existing connector MPNs and BOM identity were preserved.
  • Corrected U1 CH224K physical strapping to the datasheet-defined fixed 20 V request code 010: CFG1=0 (GND), CFG2=1 (PD_VDD), CFG3=0 (GND).
  • Replaced RS1 HoLRS1050-5mR-1% with RS1 WSLP12066L000FEA, a real Vishay 6 mOhm, 1%, 1 W current-sense resistor.
  • Removed the unsupported 5V_MAIN 7.5 A guaranteed-limit metadata and replaced it with a tolerance-aware current-limit onset analysis plus an explicit firmware aggregate-load requirement.

Supporting control assignments:
  • I2C_MUX_SDA = GPIO39.
  • I2C_MUX_SCL = GPIO40.
  • I2C_MUX_RESET_N = GPIO10.
  • USB D-/D+ remain GPIO19/GPIO20.
  • UART0 pins GPIO44/GPIO43 are no longer consumed by a docking port; RXD0 is intentionally marked no-connect because this revision has no dedicated UART header.
  • GPIO0, GPIO3, GPIO45 and GPIO46 are not used for universal SIG; GPIO35-GPIO37 remain unavailable because N8R8 uses internal Octal PSRAM.
FINAL I2C ARCHITECTURE
U13 physical-pin verification
U13 is TCA9548APWR, the TI PW 24-pin TSSOP ordering option. The TI PW/DGS pin-functions table specifies: 1 A0, 2 A1, 3 RESET, 4 SD0, 5 SC0, 6 SD1, 7 SC1, 8 SD2, 9 SC2, 10 SD3, 11 SC3, 12 GND, 13 SD4, 14 SC4, 15 SD5, 16 SC5, 17 SD6, 18 SC6, 19 SD7, 20 SC7, 21 A2, 22 SCL, 23 SDA, 24 VCC. Every U13 symbol terminal number and name was compared against this list and matches exactly; no library-part replacement or terminal remap is required.
  • Domain: 3.3 V end-to-end on the controller and every downstream bus.
  • Modules still receive continuously available protected 5 V power, but each module must operate its 24LC02/24C02-compatible EEPROM and I2C pull-up domain at 3.3 V (normally from a module-local 3.3 V regulator). Modules must not pull SDA/SCL to 5 V.
  • Upstream: U12 GPIO39/GPIO40 -> I2C_MUX_SDA/I2C_MUX_SCL -> U13 SDA/SCL.
  • U13 address: 0x70.
  • U13 reset: R36 pulls ~RESET high; GPIO10 can assert it low.
  • Pull-ups: R13/R14 upstream and R37-R52 downstream are all 4.7 kOhm to 3V3. This is suitable for typical short docking links at 100-400 kHz, subject to final routed capacitance measurement.

Firmware should normally enable one channel at a time when reading the same-address EEPROM at 0x50. Power cycling is not used for identification.
FINAL POWER BUDGET
Power path remains:
USB-C PD -> CH224K fixed 20 V request -> F1 3 A -> LM5148 -> 5V_MAIN -> eight MP5073 protected outputs
Validated configuration:
  • CH224K fixed request: 20 V, code 010 (CFG1=GND, CFG2=PD_VDD, CFG3=GND). Evidence is the CH224 datasheet version 1F (identified on its title page with wch.cn). In its CH224K/CH224D level-mode truth table, 010 selects 20 V and 011 selects 15 V. The attached source/cable must actually advertise a suitable 20 V PDO.
  • LM5148 fixed output: 5 V, selected by R4 = 24.9 kOhm from FB to VDDA.
  • Switching frequency: approximately 2.1 MHz (R3 = 9.53 kOhm).
  • Inductor: L1 = 1.5 uH, 11 A rated, 14 A saturation.
  • Current shunt: RS1 = 6 mOhm, 1%, 1 W.
  • Nominal inductor ripple at 20 V -> 5 V, 2.1 MHz and 1.5 uH: 1.19 A peak-to-peak. L1 is specified at ±20%, so calculated ripple spans approximately 0.99 A to 1.49 A peak-to-peak before switching-frequency and input-voltage tolerances.
  • With LM5148 VCS-TH = 49/60/73 mV, RS1 = 6 mOhm ±1%, and L1 ±20%, the estimated equivalent DC current-limit onset is approximately 7.34 A low, 9.40 A typical, and 11.79 A high at nominal 20 V / 5 V / 2.1 MHz.
  • This is a current-limit onset range, not a guaranteed output-current ceiling. LM5148 tDELAY-ISNS+ is specified only as a typical value (40 ns) with no guaranteed maximum, so a guaranteed worst-case short-current peak cannot be established from the datasheet.
  • The previously quoted short peak is withdrawn. An illustrative max-threshold calculation using the typical 40 ns delay and minimum inductance gives about 12.96 A, but it is not a guaranteed bound. L1's 14 A saturation figure is also typical at 30% inductance reduction.
  • Hardware remains an 8 A-class design target subject to PD-source, PCB-copper, MOSFET, inductor and thermal bench validation; the current-sense network does not enforce exactly 8 A or 7.5 A.
  • Firmware must enforce aggregate loading. A conservative operating allocation is 6.8 A total, comprising 0.8 A controller/logic reserve plus three simultaneous 2 A servo-class modules. At nominal frequency this policy remains below the calculated low-end current-limit onset, but it is still an engineering operating policy rather than a certified hardware current limit.
  • R17-R24 = 15 kOhm set each MP5073 near 2.2 A typical. These devices remain per-port protection only; they are not used for module identification or aggregate-current enforcement.
VALIDATION RESULTS
  • Connectivity inspection confirms eight independent downstream SDA/SCL pairs, each containing one U13 channel, one ESD channel, the correct connector contact and one pull-up.
  • Connector inspection confirms every JPORT1-JPORT8 physical contact maps exactly as required.
  • GPIO inspection confirms all eight SIG nets use ADC1 GPIOs and UART0 is no longer consumed by PORT8.
  • U13 power, address, reset and decoupling connections are complete.
  • CH224K connectivity readback confirms CFG1 -> GND, CFG2 -> PD_VDD, and CFG3 -> GND, physically implementing the 20 V code 010.
  • U13 terminal readback matches all 24 TI PW-package physical pin assignments exactly.
  • BOM contains the genuine TCA9548APWR and WSLP12066L000FEA; all eight SAMZO connectors and all eight MP5073 devices remain present.
REMAINING BLOCKERS
  1. PCB update required: U13, C49 and R36-R52 were added by this schematic task and are not placed/routed on the PCB. RS1 changed package and also requires placement plus Kelvin sense routing. The existing top-side connector arrangement was intentionally not changed.
  2. Pre-existing BOM completion: manufacturing review still reports 76 unrelated generic passives without assigned MPNs. All new I2C support passives now have real MPN metadata, but the older generic BOM must be resolved before assembly release.
  3. Manufacturing/bench validation: establish the actual continuous 5V_MAIN capability from thermal rise and transient testing, confirm the selected PD source/cable contract, and measure I2C rise time after routing. A precise guaranteed aggregate-current ceiling is not established by the present LM5148 current-sense data.
  4. Pre-existing out-of-scope review items remain: sustained 5 V misuse protection on SIG, dedicated UART/test access if required for production, and shared rather than per-port fault telemetry.
